Thirty thousand tonnes. That’s the rough annual haul of green algae bulldozed off the beaches of northwest France every year. Just in Brittany alone, 30 million kilos of Ulva lactuca is washed in on the tide, left to rot into a hydrogen-sulphide stink that’s sent joggers to hospital and, on occasion, killed livestock that wandered into it. Local councils spend small fortunes trucking it away, composting what they can, burning the rest for biofuel. It is, by any measure, an ecological headache with no clean fix in sight.

And yet, if you’re a surfer named Jérémy Lucas standing on a Brittany beach in front of a pile of the stuff, 30,000 tonnes looks like something else entirely: a stockpile. It takes roughly 750 grams of dried, crushed algae to 3D-print a single surfboard core. “I’ll let you do the math on the potential of this waste,” he says, with the laugh of a man who can divide clearly done it himself more than once.

A Paradox With a Brand Name

Lucas didn’t set out to reinvent the surfboard. A self-taught engineer with no formal training, he started a small mechanical design studio in Douarnenez in 2019, doing CAD work for boilermakers and metalworkers, running a hobbyist 3D printer on the side. The plan was to go industrial or find one high-value product worth mass-producing. Neither the algae nor the surfboard was the original idea.

The algae showed up first, as a customer’s objection. Lucas’s studio was using a plant-based PLA filament. You’ll know that is corn-starch plastic, marketed as the guilt-free alternative to petroleum. A well-informed client pointed out the obvious hole in that pitch: the corn came from the US, was thirsty for water, ate into biodiversity zones, and was almost certainly genetically modified. So much for guilt-free. Lucas and his partner looked out the office window at the beach, at the algae nobody wanted, and asked the question that became the company: why not print with that instead?

The name, Paradoxal Surfboards, is the whole thesis in two words. Surfing sells itself as a communion with the ocean; its equipment, since the 1950s shift to polyurethane foam and polyester resin, has been built from the same petrochemical family that’s warming that ocean and choking its coastlines with the nitrate-heavy agricultural waste runoff that feeds the algae bloom in the first place. Lucas’s boards close the loop: they’re made from the very pollution the industry’s raw materials help create.

From Beach Sludge to Blank

The process itself sounds almost agricultural. Collected algae is dehydrated, dried, and crushed into a powder, then reworked into a thermoformable material (we looked that up: it’s a material that softens when heated and that be shaped over a mould) for large-format 3D printing. It is the same basic pipeline whether the end use is animal feed, compost, or, as it turns out, a surfboard. Roughly two kilos of raw seaweed reduces down to one kilo of usable material, enough for a single board.

The printing itself borrows more from aerospace engineering than backyard shaping. Boards are drawn from scratch in CAD, balancing printable volume against production time and final weight, then printed in two halves with internal honeycomb structures — hollow, load-bearing cavities inspired, Lucas says, by the nanoscale geometry of diatoms, which in a neat touch is the building blocks of the algae. It is then heat-sealed and laminated. Sure, it’s probably slower than pulling a blank off a shelf and shaping it by hand, let alone machine-shaped surfboards, but it opens up new structural geometries no planer or hot-wire cutter could touch. 

Haven’t We Been Here Before? 

A scan of eco-surfboards in the SURFER back catalogue will give you a browsing history that stretches back to at least 2012. Sustainable Surf’s ECOBOARD certification has been vetting “greener” blanks and resins since then, and its logo has turned up under the feet of Kelly Slater, among other kooks. In France, Notox has been building linen-and-bio-resin boards out of Anglet for years. Gary Linden has spent decades perfecting agave-core guns and shortboards, the plant standing in for balsa. Ryan Harris runs what’s billed as the first zero-waste surfboard factory, now expanding into a dedicated Eco Board studio with the AltaSea project, while Oregon’s Funner Surf Craft builds decks from Paulownia wood, hemp cloth, and bio-based epoxy. SURFER’s own reporting on last year’s Sustainable Surf Symposium framed the moment as a “massive revolution in surfboard fabrication”:  one part futuristic material science, one part a return to the ancient materials that predate the 1950s foam-and-fibreglass turn altogether.

So why, after more than a decade of ECOBOARD logos, agave guns, and zero-waste factories, does the surf industry still run on polyurethane and polystyrene? Because the dirty truth about surfboard manufacturing was never really a secret. It’s just been cheap, fast, and good enough. Toxicity, it turns out, is a lot easier to ignore than a warped rail or a cupla hundred bucks on the price tag. Eco-boards remain a niche inside a niche: hand-built, small-batch, often pricier, and subject to the same performance scepticism that’s dogged every “alternative” material since the first balsa-to-foam transition six decades ago.

Paradoxal doesn’t get to skip that test. And while the brand has picked up recognition from the Ocean Pitch Challenge, Crisalide Éco-activité, and France’s Grand Ouest Innovations in the years since the prototype, they still have to perform; in the water, and price-wise on the rack. 

What might move the needle is the same thing that’s always moved surf culture: the story doing the work the spec sheet can’t. A board that’s simultaneously reducing a coastal pollution crisis and getting people onto the water is a harder pitch to shrug off than “recycled foam core.” Whether that’s enough to shift an industry that’s spent seventy years finding it easier to build the same way it always has remains the open question. Lucas, for his part, sounds like a man who’s stopped waiting for permission and just started printing.
